Aprilaire Duct Sealing & Repair: The Katy Owner’s Guide

CleanRun stocks and installs Aprilaire-compatible duct sealing and repair components for Katy homeowners, with typical installed pricing between $340 and $780 depending on the scope of the leak or damage. Most Aprilaire-specific sealing jobs are completed in a single visit because we carry the full range of mastic compounds, foil-backed tapes rated for HVAC use, and mechanical collar replacements on every truck. The before photo does the talking. Everything after that is just paperwork.

Most Katy owners discover their Aprilaire duct sealing has failed when a room stops heating or cooling evenly, or when their energy bill climbs without explanation. In the older ranch-style homes near LaCenterra at Cinco Ranch, Tomas Reyes has found that the original Aprilaire-compatible flex duct collars often separate at the plenum connection after 8-12 years of Houston-area heat cycling, long before the duct material itself degrades.

Which Aprilaire Models This Applies To

Aprilaire does not manufacture standalone ductwork, but their whole-home ventilation, humidification, and air-cleaning systems integrate with standard residential ducting through specific collar sizes, damper interfaces, and 6-inch or 8-inch round duct connections. The Aprilaire 5000, 600, and 700 series humidifiers require a precise 6-inch round duct tap with a sealed collar, while the Aprilaire 8100 and 8126 ventilation systems use 8-inch connections that must maintain airtight integrity to meet their rated efficiency.

To identify your specific part, check the metal label on the Aprilaire unit itself for the series number, then measure the duct diameter at the plenum connection. The collar will be stamped with either 6″ or 8″ and may carry an Aprilaire part prefix like 4837 or 4838 for original equipment. We stock both OEM Aprilaire collars and quality aftermarket equivalents from Ductmate and Duro Dyne that meet the same static-pressure ratings. For Katy homes with Aprilaire systems installed between 2015 and 2020, watch for the 4837 collar with the older single-rivet attachment, which is prone to loosening in our humidity and is not cross-compatible with the current two-rivet design.

Signs Your Aprilaire Duct Sealing & Repair Is Failing

Signs Your Aprilaire Duct Sealing & Repair Is Failing
  • Uneven temperatures room-to-room. A separated collar or failed mastic seal at the Aprilaire tap allows conditioned air to leak into the attic or wall cavity before reaching the register. The thermostat reads satisfied while the far bedroom stays stale and warm.
  • Dust accumulation near ceiling registers. When the negative-pressure zone inside the duct draws attic air through a gap, it pulls fiberglass particles and insulation dust with it. The camera often shows a black ring around the leak point.
  • Humidifier or ventilator running continuously without reaching setpoint. Aprilaire units are airflow-dependent; a leak upstream means the unit cannot build sufficient static pressure to move the rated volume through the media or core.
  • Whistling or rushing air sounds from walls or ceiling. High-velocity air escaping through a narrow gap creates audible turbulence. In Katy’s newer construction with spray-foam attics, this sound travels through the envelope and is more noticeable than in vented attic designs.
  • Energy bills rising 15-30% with no equipment change. The HVAC system compensates for lost airflow by running longer cycles. We have documented cases in Katy where a single failed 6-inch collar cost the homeowner $200+ in additional cooling over a Houston summer.

Replacement Cost & What’s Included

Scope of Work Typical Range in Katy
Single collar reseal or replacement (6″ or 8″) $340 - $480
Multiple collar points + plenum sealing $480 - $650
Full duct run replacement with Aprilaire reconnection $650 - $780

Every price is written and agreed before work begins, per Haven Standard Clause 1. The range reflects accessibility, whether the connection is in an open attic or behind a finished soffit, and whether the existing duct material can be reused. Parts, labor, and the 365-Day Done Right Promise are included. We photograph every connection before disassembly and after sealing, and the photo record is delivered as part of the standard job documentation.

An owner can safely inspect visible ductwork in an open attic for obvious separation or tape failure. Look for sagging flex duct, discredited foil tape, or gaps where the collar meets the plenum. Do not attempt to seal connections inside the plenum itself or work on any component while the HVAC system is energized.

Where DIY goes wrong: mastic application requires a clean, dry surface and the correct viscosity for the temperature at application. Too thin and it runs; too thick and it skins before adhering. Mechanical collars must be supported independently of the flex duct to prevent repeat failure. In Katy, where attic temperatures exceed 140°F in July, hardware-store tape degrades in a single season. Our technicians carry mastic rated for 250°F continuous exposure and collar supports that meet SMACNA standards.
